Leak Testing Challenging Plastic Containers Shouldn’t Slow You Down

FlexPitchSolo-SideSmall, uniquely shaped plastic containers expose the limits of traditional handling systems. Many personal care, beauty, and pharmaceutical packages are designed for shelf presence or dosing precision — not for inspection stability.

The following container designs don’t just create handling challenges on the production floor; they affect inspection confidence.

  • Reverse taper bottles

  • Severe ovals and non-round profiles

  • Tall, lightweight unstable containers

  • Small round bottles (3 mL and up)

  • Narrow-neck pharmaceutical packaging

FlexPitch Solo's flexibility allows it to accommodate both challenging and standard bottle designs, helping to maintain consistency in the downstream process.

With these types of containers, handling precision is inseparable from test accuracy. Inconsistent container control can compromise seal engagement, increase false rejects, and slow throughput.

This is especially common on lines running products like:

  • Slim mascara tubes and other beauty industry containers

  • Personal care packaging such as asymmetrical shampoo bottles

  • Eye droppers and small pharmaceutical vials

Historically, simple single-purpose leak testers worked well on dedicated lines. But as SKU counts increase and changeovers become routine, manufacturers need flexibility without sacrificing inspection integrity.

This is where the FlexPitch Solo bridges the gap between basic inspection and high-confidence quality control, especially for small, hard-to-control containers.

Introducing FlexPitch Solo Linear Leak Testing System

FlexPitch Solo is a single-station, moving-head in-line inspection system.

The compact frame mounts directly to the line conveyor so it can take up less floor space and can move up and down with the conveyor. An optional floor-standing frame is available to avoid the weight on the conveyor.

FlexPitch Solo moves with the container on the conveyor and performs pressure-decay testing as bottles pass through, running at speeds up to 200 containers per minute (CPM) without transfers or interruptions to line flow.

No stoppages. No compromise on product quality. FlexPitch Solo was engineered specifically for challenging container designs, delivering reliable inspection within your existing footprint and conveyor layout.

Testing Capabilities

FlexPitch Solo accommodates containers up to 4 inches in diameter or length and up to 11 inches tall, with a compact footprint of approximately 22” W x 38” D x 33” H. The optional floor-standing frame is approximately 22" W x 52" D x 89" H.

Typical inspection speeds range up to 50 CPM for 2 L, 60-100 CPM for 0.5 L and 150-200 CPM for 3-30 mL containers.

The anodized aluminum structural frame with Lexan guarding provides durability suited for healthcare container and personal care and beauty packaging inspection where cleanliness and reliability are essential.

FlexPitch Solo is the evolution of patented, trusted technology from ALPS Inspection, your partner in non-destructive leak testing of empty containers. The technology is the premium solution for customers that require greater flexibility, tighter handling control, and higher confidence in their plastic container inspection process.

How FlexPitch Solo Works

FlexPitch Solo works on demand, monitoring the conveyor speed, sensing incoming containers and moving the test probe in sync with the container throughout the test.

  1. The photo-eye senses a container as it enters the machine.

  2. An encoder wheel riding on the conveyor tracks the location and speed of the container on the conveyor.

  3. When the container reaches the test start location, the probe extends onto the container, forming a tight seal, and performs a pressure decay leak test.

  4. A servo-driven linear slide moves the probe carriage the stroke length of one container, following the container during the test.

  5. Once the test is complete, the servo motor moves the probe head back to the home position, ready for the next container.

Did You Know? The probe is the only change part, and most changeovers can be automated!

FlexPitch Solo FAQs

+-

What is a moving head leak tester?

A moving head leak tester performs pressure decay testing while the container remains in motion. Instead of stopping the bottle for inspection, the test head tracks the container through the test sequence. FlexPitch Solo uses encoder feedback to match conveyor speed, allowing the probe to travel with each container during the inspection cycle.

+-

What leak tester works for reverse taper or oval plastic bottles?

Reverse taper and oval bottles are less stable than most, which can affect seal quality and test accuracy. A moving head system that travels with the container during the test cycle is typically the better solution. Due to its design, FlexPitch Solo is well-suited for reverse-taper bottles, asymmetrical personal care packaging, and other hard-to-handle formats.

+-

What industries is FlexPitch Solo best suited for?

The system is commonly applied in healthcare and pharmaceutical packaging and in personal care or beauty products (3 mL and up), where geometry affects handling and introduces unique control issues.

+-

Can you inspect bottles without transferring them to a separate conveyor?

Yes. FlexPitch Solo operates continuously along the current line. Containers remain on the same conveyor throughout the test cycle, helping maintain line flow and avoiding the added complexity of transfers or secondary handling systems.

+-

What production speeds does FlexPitch Solo support?

FlexPitch Solo supports speeds up to 200 containers per minute. Actual performance depends on container size, geometry, and required detectable hole size. It is typically installed on low- to moderate-speed lines where stable handling and inspection confidence are more critical than maximum throughput.

+-

What is the best leak testing system for small plastic containers?

Small plastic containers can be challenging to control during testing. Lightweight construction and narrow profiles often require precise handling at the point of seal. FlexPitch Solo provides repeatable pressure decay testing for small plastic containers running on low to moderate speed lines.
